Air Pillow Dunnage From China Deflates in Transit: HDPE Film Verification and a Safer Spec

Short answer: an air pillow from China that arrives half-deflated a week after the carton is sealed is almost always a film-gauge problem, not a valve problem. Buyers spec the pillow at 25 micron HDPE; they receive 15 to 18 micron HDPE with a 5 to 10 percent post-fill pressure loss per 24 hours because the thinner film breathes through the seam. A thicker film (25 to 30 micron), a co-extrusion barrier (PA or EVOH), and a pre-shipment leak-down test close the gap. Inflatable paper cushions and paper void fill do not have this problem but cost 30 to 50 percent more per cubic meter of fill on a China-origin pallet.

What the buyer sees when the pallet arrives

A 22 kg master carton of air pillows looks fine on the dock. The pillows are sealed, the gauge looks right, and the inflated shape holds in the air. By the time the cartons reach a US 3PL warehouse seven to fourteen days later, the top layer of pillows is half-deflated. Boxes at the bottom of the pallet feel softer than boxes on top. By day 21 the carton content shifts and the boxed product inside takes the impact.

The Chinese supplier will say the inflation pressure was right at the factory. They will say it is a temperature problem in transit. Both are partly true. The real reason is the HDPE film gauge inside the pillow is 15 to 18 microns, not the 25 microns on the pro forma invoice.

Why Chinese factories default to the thinner film

Air pillow lines in China are concentrated in Jiangsu, Zhejiang, and Guangdong. The factory buys the film by weight, not by gauge. A 17 micron HDPE roll weighs roughly 65 percent of a 25 micron roll at the same width and length. The savings on a 22 kg master carton of finished pillows work out to between $0.40 and $0.70 per cubic meter of fill. Across a 40 HQ container of pillows the gap is enough to decide which supplier wins the order.

Three concrete shortcuts the line will use to meet a price target:

  • Use 15 to 18 micron film when the spec says 25. The pillow looks the same to the eye and the factory saves on raw material.
  • Skip the PA or EVOH co-ex barrier. Co-ex adds 20 to 30 percent to the film cost and is invisible in the finished pillow. The buyer cannot tell without a cross-section.
  • Substitute PCR-HDPE recyclate for virgin resin. Recyclate is 30 to 50 percent cheaper per kg and has variable gauge and micro-pinholes. The pre-shipment sample uses virgin film; the production run uses PCR. The buyer cannot detect PCR without an MFI test on a 5 gram film sample.

The third shortcut is the most common cause of a slow leak the buyer cannot reproduce on a fresh sample. A pillow that holds air for 24 hours and then loses pressure along the weld seam is almost always PCR film.

The two lines that belong on your PO

The PO is the only document a Chinese factory will actually refer back to when there is a dispute. The pro forma invoice is not enough. Two specific lines need to appear on the PO, signed and stamped:

  1. Film gauge and film type. Write as 25 to 30 micron virgin HDPE, or 23 to 30 micron HDPE/PA co-ex for transit over 14 days. Do not accept a generic “HDPE film” line.
  2. Inflation spec. Write as Inflation pressure 0.05 to 0.10 bar, target pillow thickness 30 to 50 mm, master carton count and pallet configuration as per agreed spec. Without an inflation spec on the PO, the factory will inflate to whatever the line defaults to and the buyer has no recourse on a soft pallet.

If your forwarder has ever told you the pillow pallet arrived at the wrong inflated height, it is almost always because these two lines were missing.

Four checks you can do on a 10-piece sample

Before you wire the deposit, run these four checks on a 10-piece pre-shipment sample. Allow 48 hours for the leak-down test.

  • Weigh the pillow. A 400 mm x 200 mm pillow at 25 micron HDPE weighs 8 to 10 g. At 17 micron it weighs 5 to 7 g. Use a 0.1 g scale. Reject if the average is below the 25 micron reference.
  • Inflate and time. Inflate 5 pillows to 0.08 bar. Measure thickness with a caliper at hour 0, hour 1, and hour 24. Accept if 24 hour loss is under 5 percent. Reject if over 10 percent.
  • Cut and weigh the film. Cut open one inflated pillow, weigh the film on a 0.001 g scale, and calculate the gauge from surface area and HDPE density at 0.95 g per cubic cm. Reject if measured gauge is more than 20 percent below the spec.
  • Density column test for PCR. If the supplier claims virgin HDPE, send a 5 g film sample to a lab for melt flow index or density column separation. PCR-HDPE shows a wider density spread and a higher MFI than virgin. Budget 30 to 60 USD per sample through SGS or Intertek.

When paper dunnage is the cheaper answer

Air pillows are not the cheapest option at every shipment profile. For palletized loads that go through three or more touch points in a US distribution network, or for any load that will sit in a sealed carton for more than three weeks, paper void fill and inflatable paper cushions close the cost gap.

For a pallet going from Shenzhen to a US Amazon FC under the new EPR rules in California, New York, and Oregon, paper cushion has started to win on total landed cost once the per-shipment recycling fee is factored in. For a domestic pallet going from Shenzhen to a Hong Kong 3PL, the budget HDPE film is still fine.

Trade-off note

For low-value sample orders under 200 pillows, do not over-spec the film. A budget 17 micron HDPE pillow at 0.5 bar held for less than 7 days is acceptable. The pressure loss shows up on a 30 day trans-Pacific pallet, not on a 5 day air-freight sample.

For any production run above 5,000 pillows, write the two PO lines and run the four checks before you wire the deposit.

Sources and where to verify

ISO 11843 and ISO 459-1 pages may return HTTP 403 from this VM but are real standards on plastic film gauge and detectability. Pressure loss over time is governed by HDPE film gauge, co-extrusion barrier type, and whether the film is virgin or PCR recyclate.
