Where the score goes wrong on a Chinese folding line

A folding carton is a single-wall corrugated or solid-board sheet, die-cut with a crease (score) along the fold lines. The score is created by a male rule that pushes into a female rule or a matrix. The depth of the score controls how cleanly the carton folds. Too shallow and the fibre cracks on the outside of the fold, especially on dark print where the white crack line is visible. Too deep and the inner liner is cut through, which causes delamination at the glue tab when the auto-gluer pulls the panels apart.

The crack almost never shows up on a single-piece inspection at the factory. The auto-gluer runs 80 to 150 cartons per minute. The fold section applies mechanical pressure that completes the crease; the glue tab is folded and glued at 180 to 200 deg C. A score that is borderline at static test cracks under the dynamic load after 20 to 40 minutes of running, when the fibre has fatigued. By the time you open the export carton at the US 3PL, between 5 and 18 percent of the inner cartons are cracked at the score line.

B-flute vs E-flute: two score depths on the same die

Folding carton factories in China typically run two product lines: heavy-stock corrugated (B-flute and BC-flute) and lightweight folding cartons (E-flute, F-flute, and solid bleached sulfate). The score depth and tolerance differ by flute:

  • B-flute (3.0 mm caliper): score depth 1.4 to 1.6 mm, tolerance +/- 0.1 mm.
  • BC-flute (6.0 to 7.0 mm caliper): score depth 2.0 to 2.4 mm, tolerance +/- 0.15 mm.
  • E-flute (1.5 mm caliper): score depth 0.6 to 0.8 mm, tolerance +/- 0.1 mm.
  • F-flute (1.0 to 1.2 mm caliper): score depth 0.4 to 0.6 mm, tolerance +/- 0.1 mm.

If the factory switches between B-flute and E-flute production on the same die without swapping the male/female rule pair, the score depth is wrong by 0.6 to 0.8 mm. On E-flute, that score cuts through the inner liner and the glue tab delaminates. On B-flute, that score barely creases the outer liner and the carton cracks visibly on dark print.

The safest way to ask the supplier: “Please confirm in writing the flute designation, caliper in mm, and the score depth tolerance in mm for this PO. If you switch flutes between runs, do you swap the rule pair?” A factory that answers with a single number for both flutes is not running both lines correctly.

Five verification steps from blank pull to mid-run pull

The cheapest place to catch a score problem is on the die-cut blank before the auto-gluer run. The most expensive place is on the US dock after the cartons have been filled. Run these five checks:

  1. Lock flute and caliper on the PO. Specify B-flute / E-flute / BC-flute / F-flute and the caliper in mm. Do not accept “corrugated carton, 3 mm wall” without the flute letter.
  2. Score depth and tolerance in writing. Ask the factory to write the score depth in mm and the tolerance band (typically +/- 0.1 mm for E and F-flute, +/- 0.15 mm for BC-flute).
  3. Manual fold test on a 10-piece die-cut blank. Fold each score line by hand 5 times. Inspect the outside surface for white crack lines. Reject any blank with visible cracks on dark print.
  4. First 100 cartons off the line. Inspect the fold lines and the glue tab on the first 100 finished cartons. A clean auto-gluer run starts clean; a contaminated run shows scoring cracks within the first 50 cartons.
  5. 5-piece pull every 30 minutes during the run. Score rule wear shows up as a gradual increase in cracking over a 4 to 6 hour production run. The 30-minute pull catches the wear before it ships.

For a 5,000 to 20,000 carton run, this sequence adds about 2 hours of QC time and saves between 8 and 15 percent of the order from scoring defects.

Three failure modes the auto-gluer exposes

Three specific crack patterns the auto-gluer will produce on a mis-scored blank, and what each one tells you about the rule setup:

  • Visible white line on the outside of the fold, on dark or full-bleed print. Score is too shallow. The male rule is not pushing deep enough into the female rule. The fix is to deepen the score by 0.1 to 0.2 mm or to apply crease-coating.
  • Glue tab delaminates when the auto-gluer pulls. Score is too deep; the rule has cut through the inner liner. The fix is to lift the score by 0.1 to 0.2 mm and inspect the next 100 cartons.
  • Cracks appear after the first hour of running but not on the first 50 cartons. Rule wear. The male rule has lost hardness, typically after 50,000 to 100,000 impressions. The fix is to swap the rule or to ask the factory to confirm the rule hardness (HRC) on the next run.

If the cracks appear within the first 50 cartons, the score depth is wrong. If the cracks appear after the first hour, the rule is wearing out. Different problem, different fix.

When crease-coating is worth the cost

Crease-coating (also called score-crack varnish) is a flexible acrylic or UV-curable coating applied along the score line before the die-cut. It prevents the visible white line on dark print without changing the score depth. Cost adder is 5 to 10 percent on the printed carton price.

Worth it when:

  • The carton is full-bleed black, dark brown, or dark blue on the outside. White crack line on dark print is the most visible defect in retail packaging.
  • The run is small (under 5,000 cartons) and the factory will not swap the rule for a marginal score improvement.
  • The product is high-value and a cracked carton at retail means a refused shipment at the US dock.

Not worth it when the print is light, the run is large, and the factory can be asked to swap the rule on the next PO. Crease-coating does not fix a wrong score depth; it only hides the visible white line on dark print.
